I thought this may be of interest to you. It may be a way to reduce or eliminate solder defects and rework in manufacturing. Recent studies have shown it is possible to reduce solder defects by designing stencils to match the actual PCB’s instead of the design Gerber data. Please visit the following link to an SMT Magazine article describing a study at Motorola where solder defects were reduced by 43% by designing stencils to match PCBs ! SMT - Using Stencil: Design to Reduce SMT Defects* ScanCAD has a system (ScanInspect VPI -"Virtual Product Inspection") that can generate Gerber files from a bare PCB. This file then can be used to manufacture a solder paste stencil that matches the solder pads exactly.
